The Build Part 2: Reassembly
Back to Demello's newly expanded shop. My other buddies from www.fjcruiserforums.com showed up to lend a hand including Uphill. His "Scorpion" pulled me onto the shop floor.
Jason Demello(L) and me (R) could finally get going on the reassembly. Fellow FJ'er Jeshua (L) showed up to help me confront the huge pile of pieces that now had to go back in. The picture at right was agonizing because of how much we were trying to suck in our tummies.
The whole interior had to be cleaned, test fit, trimmed to fit around the cage, and reinstalled. Jason got busy on the front bumper.
Stereo components laid out and relabeled by FJ'er SavvyAv. FJ'er Mark Trentham comes to the electrical rescue with tons of materials and aeronautical expertise. The huge mass of spaghetti that was my dashboard would soon be taken care of.
The new left rear fender now covered up the fuel filler location. There wasn't any way to get a gas pump in there unless the filler location was moved. I cut a hole in the C-pillar and installed a FuelSafe 2.25" filler. Below it you can see the factory filler location ahead of the tail light, under the window. All I had to do was clamp a 2.25" hose around the factory filler, and bend the hose up inside the body. Then I plumbed between the new filler location on the C-pillar and the hose coming up from the stock filler. This setup works OK but not great. You have to hold the pump nozzle just so against the filler, and it does not seal. So I need to research fuel fillers.
Jason Demello completing attachment of the cage tubes to the frame. The vertical tubes are all cut through the floor and bent 90 degrees to meet the frame rail. At right, cutting back front fender sheetmetal to allow clearancing for the new, bigger tires.
The cage was fully gusseted to the body, meaning that it is attached as a solid unit to the body sheet metal. Here is installation of the A-pillar gussets which came out great.
Arien "MudLovingFJ" slaved with the grinder as we often had 4 guys in there at once. I can't thank them enough for how hard they worked. The gussets go all the way into the back along the ceiling.
