Fender Gap Filler Ideas

1. I started with the idea of going to a body shop and have them fill in the gap left under the new style turn signal lens. The shop I visited said yeah we can do it for $1,500.00. I was stunned and the guy looked at me like I was crazy when I said I was hoping for something in the area of $200.00. So that idea was shelved permantely or until I won the lottery.

2. I had been reading about several guys on the Bimmerboard E38 message board who had the idea to make a metal part that could be welded into the gap for purposes of a more permanent filler, as no-one believes that body filler would hold up when used to fill such a large space without reinforcement. These weren;t available and I can't make them so in the time that I had been thinking of how to make the perfect filler for this gap, I started fooling around with the old style amber turn signal lenses. These of course were perfect 3D models of the opening on the car and the bottom partion of the old lens would form a perfect filler part.

3. I started by making a template of the new lens face using masking tape strips. Once this was made and trimmmed to be as exact as I could make it, I pulled it off and applied it to the front of the old lens from the top edge down leaving the bottom of it uncovered.

4. I traced the bottom line of the tape template onto the amber lens.

5. I cut the amber lens apart above the line with a hack saw. Then sanded it down to the line with a files and my sanding drum.
